Specialist Steel Structure Solutions

Custom Engineered Steel Structures

Custom structural components, special fabrication, complex geometry and project-specific steel solutions.

Solution Overview

Some projects need steelwork that does not fit a standard system: unusual geometry, very heavy members, special materials or tight tolerances. These are developed case by case with the engineer of record, from 3D model to fabrication and inspection plan.

Typical Applications

  • Custom Structural Steel Components
  • Special Fabrication
  • Complex Geometry Structures
  • Project-Specific Steel Solutions

Sector challenges

Challenges We Engineer For

  • Complex geometry and nodes

Our engineering response We rationalize geometry in the 3D model and develop fabricated plate nodes that can be welded and inspected reliably.

  • Special grades and thick plates

Our engineering response Weld procedures are qualified for the actual grades and thicknesses, with controls to manage restraint, preheat and distortion.

  • Tight fit-up tolerances

Our engineering response Trial assemblies and 3D dimensional surveys confirm alignment before components leave the shop.

  • Oversized components

Our engineering response Splice positions, lifting points and transport frames are planned during design so components can move and erect safely.

Engineering Solutions

Custom steelwork begins with understanding the design intent of the engineer of record and the constraints of fabrication. Our engineering team reviews geometry, member forces and material requirements, then develops connection designs and fabrication-ready details for unusual nodes, heavy plate assemblies or freeform shapes. Advanced finite element analysis is used where local stresses, plate buckling or complex load paths cannot be captured by standard member checks.

We work within the code basis specified for the project, whether AISC 360, CSA S16, AS 4100 or EN 1993, and flag constructability issues early so that design changes are made on drawings rather than on the shop floor. Each decision is recorded in a design and fabrication register so that the engineer of record, fabricator and inspector work from a single, approved set of details.

Engineering Considerations

  • Constructability review with the engineer of record
  • 3D modelling and digital fabrication data
  • Special material grades and weld procedures
  • Trial assemblies and dimensional control

One coordinated scope

From Engineering to Delivery on Site

Design optimization, fabrication, quality control, surface protection, export logistics and erection support managed as one scope, so interfaces between design, shop and site stay under control.

  1. Design Optimization

In custom work, cost is controlled by how many unique pieces, weld volumes and fabrication steps the design requires. We rationalize curved and faceted geometry into repeatable panels, convert complex castings or nodes into fabricated plate assemblies where appropriate, and choose weld details that reduce distortion and inspection effort. Splitting large components at practical splice points also improves transport and erection, saving schedule on site.

  2. Fabrication Solutions

Typical work includes heavy plate girders, box and multi-plate nodes, curved and twisted members, transfer structures and components in special grades such as weathering or high-strength steel. Welding procedures are qualified for the specific grades, thicknesses and joint geometries, with preheat and heat input controls where required.

Fabrication is driven directly from the 3D model, and trial assemblies verify fit and alignment of complex components before shipment. Pieces carry detailed match-marks, orientation references and survey targets so that site teams can assemble components in the same configuration verified in the shop, with minimal adjustment at the work front.

  3. Quality Assurance

Custom components receive an inspection and test plan developed for their specific risks, with full traceability of plates and sections through mill certificates and, where specified, through-thickness or impact properties. NDT is extended for heavy or highly restrained welds, typically ultrasonic testing combined with magnetic particle testing. 3D dimensional surveys compare fabricated geometry with the model. All records are compiled into a QC dossier per the EN 1090 execution class or AWS D1.1 requirements specified.

  4. Surface Protection

Protection is selected for both environment and function. We specify ISO 12944 systems from C3 through CX, hot-dip galvanizing where component size and geometry allow, and duplex systems for long design lives. Architecturally exposed custom steel receives finish coats and surface preparation matched to its visual requirements, and intumescent fire protection is coordinated where needed. Weathering steel components are detailed to drain and avoid moisture traps.

  5. Export & Logistics

Custom components are often oversized or heavy, so we plan transport during design. Large elements travel as break-bulk or project cargo with engineered saddles, lifting lugs and sea fastening, while smaller parts and connection kits ship in containers. Each item carries match-marks and packing references, and we prepare the export documentation, packing lists and shipping drawings required for oversized cargo.

  6. Erection Support

We provide erection drawings, lifting and rigging information for heavy or irregular components, and input to method statements covering temporary supports and survey control. Sequence planning ensures components arrive in the order needed for assembly. When agreed, our engineers deliver technical supervision or advisory support during critical installation stages, while the appointed erection contractor carries out lifting and assembly.

Frequently Asked Questions

Can you work from another engineer's design?

Yes. Many custom packages start from the engineer of record's design. We review it for constructability, develop connection and fabrication details, and submit them for approval before production.

Do you fabricate in special steel grades?

We can source and fabricate weathering, high-strength and other specified grades, qualifying weld procedures for each. Material availability and lead times are confirmed during tendering.

How do you verify complex geometry before shipment?

We use trial assemblies and 3D dimensional surveys compared against the model. Any deviations are resolved in the shop, and survey reports are included in the QC dossier.
